When a power capacitor swells, it is not just showing signs of trouble — it warns of an upcoming breakdown. As passive components installed in power factor correction banks, power capacitors compensate for inductive reactive power produced by motors, transformers and lighting systems. They boost system efficiency and avoid utility tariff penalties. Once a capacitor malfunctions, it can blow fuses, burn out contactors, and incapacitate the whole capacitor bank. This guide demonstrates a real inspection case: from discovering bulging capacitors, identifying root causes, to implementing fixes. You will learn how to avoid slight swelling developing into a devastating explosion.

The first is a case that no longer sits flat

Good power capacitors have flat or slightly indented tops and straight side casings. Swelling can be observed when the top becomes rounded and domed, or the sides bulge outwards. This deformation occurs because dielectric degradation generates gas, leading to rising internal pressure inside the unit.

Normal heat expansion vs. dangerous swelling

Every capacitor expands a little when heating up in regular operation. The expansion distributes evenly over the top and sides, and the casing regains its original shape after cooling. Dangerous bulging is irreversible. If the capacitor is powered off and cooled yet its housing remains arched, this means the internal dielectric has deteriorated and produced gas that cannot be absorbed again.

How much swelling is too much

Industry practical guideline: if you spot any domed deformation, the capacitor must be taken out of operation right away. A cap elevated over 3–5 mm above the rim puts the capacitor at high risk of bursting. Should cracks, oil leaks or burnt terminal connectors be found, power down the capacitor bank before accessing the cubicle. A ruptured capacitor can spew hot insulating liquid and hurl metal shards.

The capacitors from Dingnuo are rated for continuous operation at 1.0 times rated voltage and a maximum overvoltage of 1.1 times rated voltage for limited periods. If the bank is consistently seeing overvoltage beyond this, swelling is inevitable regardless of capacitor quality.
